In vehicles with the start/stop system activated (identifiable by an indication in the dash panel insert) the engine can start automat‐ ically if required. – Make sure that the start-stop system is deactivated when car‐ rying out work on the vehicle (switch ignition off, if necessary switch ignition on again). 1.2 Safety precautions during road tests in which testing and measuring equipment is used There is an increased risk of injury or accident from unintended motion and insufficient securing of testers and measuring instru‐ ments. There is a risk of injury from the release of the passenger airbag in the event of an accident. Operation of test and measuring instruments by the driver while driving may result in deviating from the direction of travel. – Fasten test and measurement equipment with a strap on the rear seat and secure their operation by another person sitting on the rear seat. 1.3 Safety measures during towing/tow- starting Risk of damage to gearbox. • When towing the vehicle, the selector lever must be in position “N” and it must not be towed further than 50 km and faster than 50 km/h, otherwise the gearbox will be destroyed. • It is not possible to tow start an engine, e.g. if the battery is weak or the starter does not operate. 1.4 General safety instructions Risk of accident and injuries when unintentionally engaging a driving position while the engine is running. • Before working on the engine when the engine is running, push the selector lever in position “P” and apply handbrake. Completely remove old gaskets and thoroughly clean sealing surfaces. ♦ Place removed parts on a clean surface and cover them to prevent them from getting dirty. Use sheeting and paper for this purpose. Use lint-free cloths! ♦ Carefully cover or close opened components if the repair is not completed immediately. ♦ Protect electrical plug connections from dirt and moisture and only connect them when dry. 3.2 General repair instructions A number of general notes on the individual repair procedures, which are valid for this particular workshop manual, are summar‐ ised here. To ensure flawless and successful gearbox repairs, the greatest care and cleanliness as well as the use of good and proper tools are essential. Also note the basic rules on safety when performing repair pro‐ cedures. Targeted fault finding, Vehicle self-diagnosis and Measuring method • Before repairing the gearbox, the cause of the error must be identified as accurately as possible in the Targeted fault-find‐ ing mode ⇒ Vehicle diagnostic tester. Checking oil level in the four-wheel drive clutch ⇒ “5.3 Checking the oil level”, page 35 Drain off and fill oil for four-wheel drive clutch ⇒ “5.7 Drain off and fill oil for four-wheel drive clutch”, page 40 Retaining elements ♦ Do not over-tension the circlips. ♦ Renew retaining rings which have been damaged or over‐ stretched. ♦ Circlips must be positioned in the base of the groove. 3.3 Seals and sealing rings ♦ Always replace O-rings, sealing rings and gaskets ⇒ Elec‐ tronic Catalogue of Original Parts . ♦ After removing gaskets, check the contact surface in the hous‐ ing or shaft for burrs or damage which occurred during the assembly. ♦ Radial shaft seals - before mounting lightly oil at outside di‐ ameter and fill half the space between the sealing lips -arrow- with sealing grease - G 052 128 A1- . ♦ The open side of the sealing rings faces the sealing fluid. ♦ Press in new gasket ring in such a way that the sealing lip is not located on the same point as the sealing lip of the old gas‐ ket ring (use tolerance for insertion depth). ♦ Before inserting lightly oil the O-rings, in order to prevent the rings being squashed during installation. ♦ Inspect the oil level after replacing the gaskets and gasket rings, top up oil if necessary ⇒ “3.2 Check the oil level in the final drive.”, page 25 . 3.4 Bolts, nuts ♦ Loosen and tighten securing bolts and nuts for covers and housings diagonally. ♦ Do not cant especially delicate parts, such as clutch pressure plates. Loosen and tighten bolts and nuts in stages crosswise. ♦ Tightening torques are for unlubricated nuts, bolts and screws. ♦ Always replace the self-locking screws and nuts. ♦ Clean the thread of the screws that are inserted with a locking agent with a wire brush. Insert bolts with locking agent - AMV 185 101 A1- . ♦ Clean all threaded holes into which self-locking bolts are in‐ serted, using a thread tap to remove locking agent residues. The decoupling element must not be bent or kinked by more than 10°. – Do not load the decoupling element with tensile stress. – Do not bend the decoupling element excessively. – Remove the rear silencers ⇒ Rep. gr. 26 ; Exhaust pipes/ silencers . – Insert a pipe or e.g. assembly lever -3- into the middle part of the exhaust system -1- and place on the tunnel bridge -2-. – Remove springs of rear axle ⇒ Chassis, axles, steering; Rep. gr. 42 ; Suspension strut/shock absorber, spring; Removing and installing spring – Remove rear stabiliser ⇒ Running gear, axles, steering; Rep. gr. 42 ; Stabiliser; Removing and installing stabiliser . – Remove drive shaft screws from rear final drive. • Only remove screws of rear drive shafts – leave the shafts sit‐ ting in the flange shafts. • When removing and installing, it must be possible to move the rear final drive. – Check if there are markings (coloured points) on the flexible disk and on the propshaft flange on the rear final drive -arrows-. • If there are no markings, mark the position of the flexible disk opposite the propshaft flange on the rear final drive. S. � – Unscrew screws -arrows- of the connections of the propshaft/ rear final drive. • When loosening the screws, counterhold the propshaft with counterholder - T10172A- or -T10172- with adapters - T10172/5- . The propshaft can be taken off the pin of the flange for the rear final drive only once the final drive has been detached from the bearing bracket on the rear axle. – Support rear final drive with engine/gearbox jack e.g. -V.A.G 1383/A- or -VAS6931- -A-. • Insert a suitable wooden wedge between engine/gearbox jack and rear final drive so that it is not damaged when lifted. – Remove screws -B- and -B-. – Screw the spindle - MP5-401/2- with nut - MP5-401/3- and assembly device - MP5-402- into the opening of the rear as‐ sembly carrier, as shown. 1 - Assembly tool - MP5-402- 2 - Nut - MP5-401/3- 3 - Spindle - MP5-401/2- • The assembly device must be screwed in by at least 15 mm into the opening of the rear assembly carrier. – Turn the nut -2- of the assembly device - MP5-401- and there‐ by lower the rear assembly carrier so that the dimension is maintained. • Dimension -a- = 40 mm. • The rear assembly carrier must be in contact with the assem‐ bly device - MP5-402- -1-. S. � – Loosen the rear screws for the final drive with socket insert - T10035- (Pos. -3- in following figure). – Unscrew the screws -3- of the rear final drive. – Unclip bleeder hoses -1- from the rear assembly carrier. – Unplug connector from four-wheel drive control unit - J492- -1-. – Unscrew screw -B- for bearing bracket of final drive and re‐ move washer of the rubber bearing -C-. • The rear final drive is always supported by the engine/gearbox jack -A-. – Slide back the rear final drive and simultaneously pull the propshaft carefully off the pin on the flange of the final drive. – Place the propshaft on the rear tunnel bridge and cover with a cleaning cloth, so that the surface coating is not damaged. S. � • When removing the propshaft, make sure that the sealing ring -arrow- in the centring sleeve is not damaged. • If the sealing ring is damaged, the propshaft must be replaced. • When re-installing, fit all parts of the propshaft marked relative to each other in the same position. – Raise the rear final drive -A- arrow -1- and move as far to the left as possible arrow -2-. – Remove the right drive shaft -B- from the flange and lower carefully. – Raise the rear final drive -A- arrow -1- and move as far to the right as possible arrow -2-. – Remove the left drive shaft -B- from the flange and carefully lower. – Put final drive back into fitting position. – Lash down the rear final drive to the engine/gearbox jack with tensioning strap, as shown in the figure. – Tilt the final drive using the spindles of the engine/gearbox jack and pull forward, making sure of clearance to other compo‐ nents. S. � • The rear final drive is placed on the engine/gearbox jack -A-. • The rear final drive is supported by a suitable wooden wedge to prevent it being damaged and is lashed down to the engine/ gearbox jack with a belt. • The washers -B- are correctly installed at the rear bearing brackets of the final drive. • If the are installed correctly, the rubber grommets -A- prevent the washers sliding or falling out when installing. – Move the rear final drive into tilted position using the engine/ gearbox jack . – Lift rear final drive, guide rear rubber-metal bearing -arrows- over assembly carrier, making sure of clearance to other components. – Slide the bleeder hoses -1- onto the end pieces of the rear assembly carrier.
